I have trouble believing rust to be the culprit. Wouldn't that be mere surface rust? Are you talking about rust actually pitting into the spring? Maybe up North with salted roads in the winter rust could do that much damage to a spring? I'm asking/speculating.
My OEM springs lasted fourteen (14) years, scuffed and rusty, and never failed. In Texas, no serious rust to speak of except in the coastal areas. When my Classic was restored, there were spots on the body that had minor surface rust. Some small spots that had been scraped and subsequently rusted for over a decade (a nasty ding/scratch on my drivers side rear quarter panel) and it was still just surface rust.
He cannot have had the Hyperco springs for more than...what....six or seven years? Mine have been on my ride since....2005'ish or so. How fast could pitting rust develop?
I'm still *guessing* some other rare structural defect in the spring. Maybe what Dudeman stated...
We'll know when the spring(s) gets back to Hyperco and they check them out.
