Hey guys great tips. I'll try some of them and see what happens. I"m going to try these methods on a pop out transmission I just acquired that also has a stuck drain plug. Whatever works on the pop out transmission I will try on the good transmission.

Heat the case and not the bolt to expand the hole. You could get a little dry ice and pack it in the square hole to sort of try the opposite.

Other than that, maybe a bigger impact gun?

I just, over my vacation a few days ago, had to replace my tranny. The one I got had a stuck drain plug. I wrenched on it a while with a pull bar, and no good. Then I hit the plug on the head with a hammer a few times. After putting some more ass on it the plug finally broke loose.

I don't understand why people always over tighten both of these plugs. I recently used a breaker bar to unscrew the fill plug. You said you used a 1/2 inch extension, but did you at least use a breaker bar? I'm not sure about apply heat to an aluminum tranny either. I would try jack the car up so that you can fit the long lever from a jack on top of a breaker bar for even a bigger extension and try to unscrew it that way.

Yeah I slipped a tube over an an extension bar. The 1/2" extension was just an impact extension that I used with an impact wrench.

Why is everyone so worried about applying heat to an 'aluminum' transmission? No one is saying you should heat it to 1000*F, just a couple hundred, which is within operating temperature. Apply some ice to the plug just before you torque it with a breaker bar, and the laws of materials and physics will be in your favor. You guys know we have an aluminum head with aluminum exhaust ports right?

Will, your in school for engineering right? I guess if you're saying its ok to apply heat to the tranny then that's your best bet from here. Ice to the drain plug will help too.

Never had the problem with cases I had from start. I never torqued the bolt in that much. The one I bought recently had a stuck fill hole. I torched the surrounding area to expand the case around the plug and was able to break it loose.
